Clutch-kit specification and contents
Use the VIN plus exact engine and transmission identity. One model can combine different friction diameters, hub splines, flywheels and release arrangements. Compare the complete SACHS reference with current application information. If the removed clutch is believed correct, record numbers from the pressure plate, disc and flywheel before cleaning them; however, a previously fitted conversion or mismatched assembly should not become the sole basis for another order.
Read the bill of contents. A basic kit may comprise disc, pressure plate and release bearing, while another can include a concentric slave cylinder or dual-mass flywheel. Bolts and pilot bearings may be application-dependent. ZF's official range includes kits with DMF and SACHS XTend self-adjusting pressure-plate technology, but that does not mean every SACHS kit uses either feature. An XTend unit must be handled and installed using its specific instructions so its adjustment mechanism is not disturbed.
Friction diameter and spline data describe only part of compatibility. Clamp load, release travel, cover height, driven-plate offset and torsional characteristics are engineered for a drivetrain. Mixing individually plausible parts can create poor disengagement or vibration. Treat the matched reference and application record as primary, with dimensions as confirmation.

A clutch named by a diagnostic symptom is not automatically the failed part. For example, a dragging clutch may result from insufficient hydraulic stroke, a release fork worn at its pivots, a pilot bearing gripping the input shaft or excessive driven-disc run-out. Record when the fault appears and whether pedal position changes it. Inspect engine and gearbox mounts because drivetrain movement can influence take-up and linkage behaviour.
Fluid inside the bellhousing must be identified. Engine oil, gearbox oil and hydraulic fluid point to different causes, and all can threaten the new friction lining. Replacing only the contaminated clutch without rectifying the leak invites recurrence. Check crankshaft and gearbox input areas in accordance with the repair procedure while access is available.
Dual-mass flywheel assessment
A dual-mass flywheel contains primary and secondary masses connected through a torsional damping system. Its purpose is to reduce the engine's rotational irregularities before they reach the gearbox. Some rotational free travel is inherent in the design, so a simple observation that the secondary mass moves does not condemn it. Equally, absence of obvious external damage does not establish serviceability.
Use the current SACHS test method and limits for the exact DMF. ZF's dedicated tool checks features including torsional-damper free travel, spring-force behaviour, axial bearing condition and radial-bearing displacement. The manufacturer also warns that its tool and limits apply to defined SACHS flywheels, not automatically to other designs, transfer-plate assemblies or double-clutch flywheels.
Look for abnormal grease loss, thermal discolouration, cracks, damaged teeth, excessive bearing movement and friction-surface condition. Before attributing noise to the flywheel, exclude poor engine running, injection irregularity, starter faults, accessory drives, exhaust contact and gearbox noise. Use new flywheel and clutch fasteners wherever the repair information specifies single-use hardware, and follow the prescribed tightening sequence and angle.
Clean assembly and clutch alignment
ZF's SACHS workshop procedure calls for cleaning the bellhousing, release fork, bearing guide and transmission input spline so wear is visible. Examine the fork contact pads, pivot, guide tube and shaft splines for steps or corrosion. A new release bearing cannot compensate for a deeply worn guide or misaligned actuation system.
Check the driven disc's lateral run-out before installation. ZF gives 0.5 mm as the level the axial run-out should not significantly exceed in its general SACHS fitting guidance; the exact service information remains controlling. Centre the disc accurately so the gearbox input shaft enters without carrying the transmission's weight through the hub. Pulling a reluctant gearbox into place with bellhousing bolts can bend the disc or damage the spline.
Apply only the specified light film of suitable grease to the hub spline, move the disc over it to distribute lubricant and remove excess. Keep flywheel, pressure-plate and lining faces completely clean. More grease is not better: material thrown onto the friction surface can cause slip or judder. Observe markings such as gearbox side or flywheel side and tighten the cover progressively in the stated sequence.
Clutch hydraulics and release systems
A concentric slave cylinder sits around the gearbox input shaft and usually requires transmission removal to replace. ZF recommends renewal of the CSC with clutch repair to avoid a worn hydraulic release component causing another major strip-down. Confirm that the selected kit actually includes it. Never depress a loose CSC without the prescribed restraint, as over-extension can damage its seal.
Use only the fluid specified for the vehicle and protect painted surfaces. Flush contamination according to the repair method rather than forcing dirt into a new cylinder. Check pipe connectors and retaining clips are fully seated, and do not lubricate hydraulic seals with an unapproved substance. Bleeding procedures vary; some systems require pressure equipment or a particular cylinder orientation to release trapped air.
For external cylinders, compare pushrod length, flange, port location and bore. Inspect pedal pivots, master-cylinder attachment, flexible hose, release fork and return behaviour. A pedal that slowly sinks, remains low or changes with repeated pumping provides useful hydraulic evidence that should not be erased by indiscriminate parts replacement.

A shared external shape does not make parameter codes interchangeable. Use the exact reference and application; stroke, damping curve and mounting details affect control throughout travel.
ZF advises replacing road-vehicle shock absorbers in axle pairs to maintain balanced handling. Its fitting guidance also instructs workshops to vent applicable new dampers before installation by moving the piston rod in its operating direction. Follow the instructions for the selected part, because not every damper construction is handled identically.
Support the wheel suspension before releasing a damper. A MacPherson strut encloses a loaded spring and requires a suitable compressor positioned securely on sound coils. Keep wheel-speed sensor wiring, brake hoses and wear leads out of strain. Tighten mountings to vehicle data at the specified suspension position, then check alignment where geometry has been disturbed.
Inspection, MOT context and return to service
The Great Britain MOT manual examines suspension components, including shock absorbers, for security, condition and operation.
